You can get 300mm x 300mm sheets of neoprene at 6mm thick for circa £13. From this an additional gasket can be made using either lid, box or existing gasket as a template.
Doing a search on line there are plenty of vendors, inc on well known auction sites.

Just for the record, I am currently running with Mahle LX830 filters (sourced from Autodoc) in my Nuggetstuff filter housing (the type with the perspex lid and the gimmicky indicator to tell you you've put your foot down) and have had no problems fitting them into the housing. I am surprised that this is such a problem.

The Autodoc web page does helpfully list the end-to-end dimensions of all the LX 830 filters they sell if you want to try to find shorter ones.

Maybe you have a happy coincidence of tolerances Blackwolf. My LX830 is definitely longer than the filter supplied by Nugget (Wesfil) and also has a harder rubber for the seal, both of which conspires to make it a very tight fit. This is backed up by the dimensions published by Mahle and Wesfil respectively. No one that I can find offers a replacement filter with the same dims as the Wesfil one. 2007 110 TDCi Station Wagon XS

Maybe, perhaps I've been lucky. I will report back when the next change is due.

It wouldn't be beyond the wit of man to make a spacer ring or shim to fit between the lid and body of the housing.

It's certainly interesting to see how much the dimensions listed on the Autodoc site vary for what is ostensibly the same filter.

I don’t know if you caught it in my earlier post, but the reason why the length of these filters is all over the place is that when mounted in the way they are designed to be, the length is not very important. A difference of +/- 5mm wouldn’t ordinarily be an issue. It’s just the Nugget airbox takes a different approach which critically relies on the length of the filter for sealing/clamping the cartridge. That's inadvertently resulted in the Wesfil filter being only one that fits properly. No one else appears to make filter with same overall length. See my table of filter lengths in my earlier post.

As you say, this can all be overcome by using a thicker lid seal or some other shimming arrangment, but it’s an unwelcome hassle. 2007 110 TDCi Station Wagon XS

Fitting a conical spike in the bottom 9mm hole in the filter and giving it a few genital taps will expand the hole. This hole is the filter sits on top of the conical rubber mount in the base of the airbox, being a wider hole will mean the filter now sits lower in the airbox. This is literally a hit and miss solution but worth trying.

A longer term solution could be modifying the base conical rubber mount so it is adjustable up and down and can be locked in position once correct height is found for a chosen filter. That will require some design and engineering but would if worked be an elegant solution.

Easiest though is to make an additional lid gasket from neoprene.

Im in the same situation, you can buy the filter & gasket at 4x4 overlander.com not cheap around 60 quid, but with import & shipping i can see why the cost is high.

Still using the LX 830, it does the job, thought about removing the rubber seal with a heat gun, and applying some 3M double sided 3kg tape back to back to compress and make a seal that doesn't stress the housing.

It looks like the NIPPARTS J1321017 is the correct dimensions .
Height [mm]:171

I’ve yet to replace my original filter from nuggetstuff (wesfil ws830) as I’ve only done 3.5k miles since fitting it. However, for me the choice of filter is going to be based on its quality rather than perfect fit. So if I find the Mahle LX830 is going to stress the lid on the filter box I will just buy a 300mm x 300mm x 5mm neoprene sheet for circa £13, cut it to shape and fit on lid with existing one in place.

Slight increase in power with Nugget filter box and hose. It is noticeable. As for MPG, no performance upgrades have ever improved mine. Air intakes, remaps, whatever. In reality it’s the opposite. Now whether that’s because the upgrades have encouraged me to use the throttle more or whether none of them truly improve MPG I couldn’t say for sure but in my experience more performance equals less MPG. WARNING.

No difference in performance either way.

If you've not yet done the conversion then don't do it. Its almost impossible to find any filters that fit. The nugget conversion requires a specific filter that is only available in Australia.

You'd be better off sealing up the OEM air box.

I disagree! Perhaps I've been lucky but I've had no replacement filter issues at all. I wouldn't however buy another Nugget housing, I'd buy Allisport.
