Help Please...stalling / Fuel Rail Pressure dropping to 0
Chaps

Over the three months or so, I've had an increasingly regular problem of my 2011 2.4TDCI Puma losing power and erratic stalling. I'm on 53k miles. I've owned it from new. No remap, and EGR still functioning (getting the usual chukka chukka noise, and the IID tool suggests it's working).

I've already:
Replaced VCV (with genuine Denso one) and done the re-learn,
Cleaned and subsequently replaced MAF
Cleaned MAP (filthy), new one ordered but not yet arrived
Checked battery earthing,
Checked fuses/relays etc under drivers seat.
New air and fuel filters (genuine items, done a couple of months ago)
No error codes on IIDTool OBD reader...

Fuel Rail Pressure Sensor ordered but not arrived.

Over the last few weeks it's done some big journeys including 240 miles on Tuesday (2 days ago) when it ran perfectly for the first ~80 miles, then stalled as I drew to a halt on the M6, and afterwards stalled and lost power on frequent occasions. It always restarts immediately. It's been refuelled a couple of times. I drained a drop of fuel from the filter and it looks clear (i was checking for diesel bug). MPG seems normal. Plenty of coolant. No black smoke.

It was getting worse, but i swapped the VCV, cleaned the MAF (last week) and it seemed much better for a while, but it was so bad this morning I had to borrow my ladyfriend's Astra!

I've been out for a drive with the IID tool connected. Initially I did not notice anything, but then I got this:


The fuel rail pressure dropped to 0. The Defender (this time) kept running. I was accelerating up a gentle slope in 3rd or 4th

Can you advise please? I'm guessing the fault could be:
1. Faulty Fuel Rail Pressure Sensor on the inlet
2. VCV again ???
3. a pump fault?

Just to add, no sign of leaks on the fuel pipes, and no smell of diesel to suggest a leak... MPG as good as normal (my 240 mile drive on Tuesday used less than half a tank even tho I was towing a motorcycle on a trailer on the return journey)

Also the pressure drop is intermittent, and after a couple of seconds comes back to "normal". It didn't seem to drop slowly, just bang, gone to 0, then bang, back to normal (if it was a pressure leak I would expect it to drop slowly?).

This was another reading i took whilst on my test drive (Fuel Rail Pressure about right?):

That takes care of the prime suspects, but you should add a faulty pressure relief valve on the common rail, and could also consider an intermittent blockage of the fuel line or filter, or may be air in the fuel line. The latter seem less likely since I doubt that the common rail pressure would drop instantaneously.

My first suspects would be the VCV, PRV, or sensor, or perhaps an electric fault with the wiring to the sensor. It might be worth checking the engine harness for damage, it is very common.

blackwolf - thanks you so much, I hoped you would reply Smile

I hope to get the Fuel Rail Pressure Sensor in the next day or two. I'll change that and I'll also order the relief valve.

The connectors look OK, and I cannot see any visible damage on the loom, but I will double-check.

Do the pumps go bang often? I'm kind of hoping it's not the pump, as it's a pricey part, but I guess it's possible (the immediate pressure change from "normal" to 0 makes me think it's not the pump, but fingers crossed).

I'll change the Fuel Pressure Sensor and the Relief Valve first, then change the VCV a second time I think, then pump last... I also have a bleed kit (home made) so I'll check and purge the fuel lines just to be sure (the fault was there before I changed the filter, and still there after hence I dismissed this, but I'll double check).

I'll update the thread as it unfolds Thumbs Up

Quick Update...

Fuel Rail Pressure Sensor arrived with Tim the village Postie this morning.

Changed the Sensor for the new DENSO one, Part number 55PP05-01. It's an easy swap altho I did not have the correct spanner size so I had to use an adjustable spanner... Immediately I see it running a slightly higher pressure, and not dropping intermittently to Zero on the IID tool (yet!!!).

It still ran badly, so I purged the air from the system with my home made bleeding tool (normally used when fuel filter replaced) and since it has - so far - run perfectly!!!

Yesterday I also ordered a Denso Fuel Rail Pressure Relief, which has yet to arrive. I'll swap that as well just to make sure.

I have only managed 5 miles testing so far, and I live in a rural village, so that 5 mile test drive never got into top gear.

So cautiously...seems OK (so far).

Hi Martin,
I seem to get the same issue with my 2009 low mileage 2.4 def as well.
I have changed the MAF, MAP altogether. Haven’t the VCV yet.

I spotted a fuel leak where the fuel rail and the pressure limiting valve meet. I want to change the pressure valve.

Can you please tell me the part number you used? I cannot seem to find a definitive answer as to whether LR006866LR or LR019009 is what I need

Just FYI, the Pressure SENSOR is a 27mm. I have 27mm sockets (same as wheel nuts and oil filter!!!) but no 27mm spanner. In hindsight, altho I used an adjustable wrench (the sensor is not tight but the relief valve is!) on the sensor a proper spanner is of course better. I think I will be adding a decent 27mm combination spanner to my toolkit Thumbs Up

FYI DENSO PART NUMBER : 1497165 (Pressure Relief Valve) does not come with the pipe connector (Spigot) on the end. I am sure I can swap this over from the original. I don't have the time today, so I'll do this in the next day or so and report back. This is the Denso part and the original:

Went out again for the first time since my 5 miles round the village last week.

Felt great for about 30 miles, then stalled when coasting to a junction. Several stalls later I got home.

I'll do the PRV tomorrow I hope!

Quite nervous about removing (and tightening) the PRV whilst the rail is on the vehicle, it's a lot of torque and the fuel rail is only held on with 2 bolts. Hey ho... Gently does it! Defender "Puma" 2.4 110 County Utility (possibly the last of the 2.4's)
