Steady progress tonight;
Unseized and stripped the low range mechanism, cleaned it all up, new o-rings lots of fresh grease ready for bolting back on. Appears to be original as uncovered an '84 in the casting. Cool

Started the loose fit of the freshly/badly painted new battery box panels. Bit of a sod getting it all together due to seatbox still being in, but it's there now ready for drilling and riveting Very Happy

Thanks! Yeah its pretty satisfying to not know how the job is going to work out but diving in and getting a good result anyway. Definitely helps I can take my time as its not a daily driver.

Got the refurbished hi/lo mech back on too. The keen eyed amongst you will see I reversed the direction of the linkage pin which was deliberate, thinking "who cares if its a b*tch to get the split pin out I won't have to worry about that for years!" then realising that I forgot to put the nylon bushes back in the linkage Big Cry
And yes, it was a b*tch, but its all done and back in properly now.

Onto the INOP diff lock then. Tunnel already being out meant I had decent access to the mechanism, however it was totally obscured with muck.

Searching the web didn't come up with any info on how or what to take apart, so perk of the job - checked the CAD Cool




Looked pretty simple, so got stuck in. Drivers floor panel had to come up a bit to get tool access but got there in the end. Shame reality isn't as clean as virtual!

The good news was the mechanism wasn't seized, so it was just cleaned up. The issue appears to be that the movement isn't transferred from the knob to the mech as the amount of slack at each pivot means the mech doesn't fully actuate.
I replaced the nylon bushes and managed to pack the joints with extra washers to remove the slack. Disappointingly on re-assembly it still doesn't fully work.
The main culprit is the centre pivot. Latest thinking is to drill out the hole and fit a larger roll pin, and make some more spacers.
Only the earliest 13D spec LT77's had this cast arm, later versions changed to the bent metal arm. Perhaps cost and reliability were drivers for that. That makes them rare, and a new one would be £245 Shocked

Hi Procta,
It's a busy area of the car with separate linkages for hi/lo and diff lock. Both had issues on mine.
Start with removing the centre access cover under the middle seat (or cubby box) and the tunnel where the levers are (they can stay attached). Then you'll be able to see all the linkages properly.
My hi/lo was seized at the transfer box end so removed the 6 bolt housing as mentioned previously. The shaft was stuck in the housing so loosened it off and replaced the o-rings (part no.FRC5575). I needed 2, but think later boxes only used 1. Fresh grease and all back together, no new linkage bits required Thumbs Up

Different story for the diff lock though, still ongoing with that Rolling Eyes

What I thought was going to be a relatively simple resurrection of the diff lock was misguided. Anyone got a towel so I can throw it in!?
I've now replaced all bushes, packed out the pivot slack with additional washers and tonight replaced the diff lock switch.
No change Big Cry
Going to have to get inventive now and get some bits machined to remake the pivot bracket.
Or convert to a later type of mech but I don't have the pivot boss on the side of the gearbox so more head scratching required.

In an effort to at least make positive progress here is a little thing I've 3D printed to hold the interior light now I've converted to soft top. It sandwiches between the mirror mount and holds the light at the same angle as the sunvisors.
