Do you mean there is no flexi fitted at all?
It could do with one really, there is obviously movement between the engine and the chassis, so you'll be constantly stressing the exhaust, or fouling on chassis or bodywork.. The rubber mounts will absorb some movement, but not all relative movement between engine and chassis.. The flexi should sit between coming away from the engine before the first exhaust chassis mount. There shouldn't be that much expansion on the exhaust when it gets hot.. certainly not enough to notice where it exits the body.. are you sure its not broken? My 1986 90 is currently on a full rebuild, with new chassis, Paint etc.. Very much a hybrid, TD5 Chassis, tub & bulkhead with a 200TDI and LT77 GB Painted in Stornoway Grey ![]() |

I have a side exit exhaust on my TD4 2.2. Fitted it a year or so back. No flexi section involved. Just a pipe replacing the middle silencer, and a new fabricated stainless pipe replacing the rear silencer and tailpipe. It has taken a few goes to get it right but now it works as it should.
As you can see the distance to the body is tight (10mm) and I have had to file back the body and move the trim ring rearward twice. The 2.2 exhaust (standard tune, with cat and DPF) gets quite a bit hotter than the TD5, and I would see about 8mm of expansion - the tip moved rearwards - when getting out of the vehicle driven fast on the motorway. When cold, the tailpipe has about 6mm gap to the front of the ring, and 14mm to the rear. Once hot, it is the other way round. The final trick to reduce the amount of movement in the system was to pull two fat (6mm) tiewraps around the stock rubber mounting bung to stiffen it up a little. You can see the ribbing on it where the tiewrap sits comfortably. Recently we towed a 2.5 ton trailer over the the UK and back, running at 110 -120 Kmh on the Autoroute. The exhaust was getting nice and hot, particularly in DPF regeneration phases. No rattles or noises from the tailpipe. Its one of my favourite bespoke modifications on our 2.2. Hope this helps. ![]() Click image to enlarge ![]() Click image to enlarge ![]() Click image to enlarge ![]() Click image to enlarge 1998 Tdi 90 SW, 2008 Td4 90 SW, 2012 2.2 90 SW, 2" raised Trailmaster/Terrafirma Heavy Track Raids, 255 MTīs, Recaro CSīs, anorak, wellingtons Last edited by Wild Card 90 on 23rd Jun 2016 7:08am. That looks like a real nice system... Mine comes out just behind the passenger door, but sticks out about an inch, and is on a bit of an angle...
