Had a similar problem with my 300Tdi (I'm pretty sure the switch in question is the same with a different connector). It turned out to be the contacts in the Stalk switch that controls the main beam and flash. One of the contacts had become loose and floated just enough to break contact.

I took out the switch unit ...and it looks brand new..had a good look at the contacts ?

switch is the No1 cause if you are running the full amps through it.
check by bypassing it and shorting the contacts .....after checking which are which with a meter CC |

I had the same issue on one of my trucks. It turned out to be the connectors on the loom plug just before the stalk. The multi plug was white and sat just below the main column and could easily be found by tracing the feed back a few inches from the stalk once the column shroud is removed.
The cause was still the same- too much current flowing through and the pin for the main power feed had corroded and failed under load. will have a look...am 260 miles from home now...and I forgot to pack the socket for the steering wheel!
