Had a similar problem with my 300Tdi (I'm pretty sure the switch in question is the same with a different connector). It turned out to be the contacts in the Stalk switch that controls the main beam and flash. One of the contacts had become loose and floated just enough to break contact.

Worth having a look there. 1995 300 Tdi Epsom Green - It's a keeper.

switch is the No1 cause if you are running the full amps through it.

check by bypassing it and shorting the contacts

.....after checking which are which with a meter

I had the same issue on one of my trucks. It turned out to be the connectors on the loom plug just before the stalk. The multi plug was white and sat just below the main column and could easily be found by tracing the feed back a few inches from the stalk once the column shroud is removed.

The cause was still the same- too much current flowing through and the pin for the main power feed had corroded and failed under load.

Takes two minutes to bypass though with suitable cable Thumbs Up 2002 Td5 | 90 County Station Wagon | Oslo Blue
