Water in intercooler?
Took the intercooler off my Td5 the week before last to do some other work. Noticed that the hose between the inlet manifold and intercooler had a nasty layer of mayonnaise/goo on the inside.

Checked the intercooler and there was definately moisture on the inside. Left it upturned whilst i did the other work and there was a few ml collected in one end. Drained it out as best as i could and gave it 10min or so blast through with a hot air gun. Taken the hose off again today and it looks to be the same again!

Any ideas? All i can think of is that there must be a big hole which is ingesting rain water/spray when driving. It hasnt been offroad recently.

The setup is a Safari Snorkel with 'dump valve' and airbox drains blocked up. Standard air filter etc. Serck intercooler and Samco XDB hoses.

My intial thought was that it was water coming down the snorkel but the airbox and filter is bone dry and no sign of having been wet. The hose from turbo to intercooler is just oily, not mayonnaisey. No visible damage on the face of the intercooler.

is it standing alot between runs?

there will be oil residue in the intercooler, prob just condensation? Cheers

Generally the opposite now, it has gone from sitting for a couple of weeks at a time to being used almost daily for a 10mile commute eaxh way and some long motorway journeys.

I have taken the intercooler off to have a look today no sign of damage. Have plugged the outlet and cabletied a bit of innertube with valve over the inlet. Had 10-12psi in it with it in the bath and there is the tiniest of leaks where one core meets the end tank which may even have been there since it was new as it a very slow leak. Of course it may well open up when upto temp and full pressure.

Going to clean the area up and put a small blob of epoxy metal on it to seal it up.

Also going to leave it in front of the logburner tonight to warm it up and try to fully dry it out as it was very cold and damp when i did it before. If it was just condensation from the breather i cannot understand why it only seems to appear in the intercooler rather than anywhere else in the ducting, although it might stay as vapour until it hits the colder end of the intercooler where it condenses.
