Clutch problems on a tdi conversion
Hi all,

I've got a series 3, with a 200tdi conversion. It's mounted to the standard (although refreshed) series 3 gearbox.

I've not used it much lately, and when I tried to move it, the clutch went to, and stuck to, the floor, then with a tap pinged back up, then has gone totally solid. There's a tiny bit of movement at the top of the pedal travel, but I think that is probably mostly play in the various parts of the mechanism. While the pedal is 'up' the clutch is disengaged, so I can't get drive in any gear.

From reading up on various tdi forums (including the relevant section on here), it sounds a bit like the clutch fork has failed. I understand that they make uprated ones that stop the pivot point pushing through the fork.

But when chatting to a local LR specialist, he seemed fairly sure that when doing that conversion, you typically use the cast fork that would have been already fitted to the series box. And as the cast forks don't fail in the same way as the tdi fork, that the issue was likely to be elsewhere.

The conversion was done a while back (5 years or more), and I really can't remember what clutch fork was used. I don't know if it is even possible to use a tdi fork on a series box?

Can anyone shed any light on what the issue might be?

The master cylinder is old, and I have a new one on the shelf, so I'm tempted to change that out first, to see if that fixes anything. Could that fail in a way that gives the symptoms I'm describing?

I think my back has only just recovered from removing the box last time, so I want to avoid splitting the engine/box until I know it's definitely needed!!

Update,

I've been assured by several sources that it's impossible to use the tdi fork on the series box.

So I'm looking at the hydraulics. I've ordered up the bits, so will replace master, slave and all pipes. And with any luck it'll improve matters.

That said, I released the pressure in the system (cut the flexi hose). The pedal went to the floor, but the clutch is still disengaged. So if it is anywhere in the system, it's looking like the slave.

I'll update when I've had some time to work on it and put the new bits on.
