Ouch – Clutch and More
With just over 95k on the clock my clutch failed without notice. I have recently done quite a few long distance journeys with no issues whatsoever. Driving back from hillwalking on Sunday I was unable to change gear. Pedal felt fine but not disengaging clutch.

Got it recovered to my Indy garage. Turns out it was the spigot bearing which in turn has badly scored the main gearbox output shaft.

So next week it is getting recon gearbox, complete new clutch and transferbox output shaft.

That is me broke for a few months! Plus side had a great day on the hills and saw three of the local MR defenders. (One is just out of shot)

Apparently replacing requires gearbox dismantling and likely to find other stuff at same time at this mileage so may as well swap for fully refurbished unit.

Sleeving option wasn't mentioned. Would shaft not need to come out to machine?

Indeed, to replace the input gear, the gearbox has to come apart. Likewise if you want to machine it down to sleeve it. The plus side if you have a box with known history.

Other option, but I do not know if it is possible - remove the high spots from the input shaft, and sleeve it oversize. But then you have to do without the bearing and have a custom made spigot bush. I know the spigot bush worked well on the old diesels. No idea why Ford went for bearing vs bush.

Perhaps this is not economically viable if you have to pay a garage to do all the work. All my suggestions are based on what I would try to do, but I do not count the hours while my hands are black and greasy Laughing 1988 90 Hard Top, 19J Diesel Turbo, Shire Blue - Restoration ongoing
