Hi guys
I recently purchased a 2011 2.4 Puma 90 and have noticed a small leak from what looks to be coming from the transferbox. Not sure if anyone can tell from the photos, but doesnt appear to be obvious where its coming from. 99% likely to be a worn case where the intermediate shaft locates. How many miles on your 90?
From ashcrofts website "The hole that supports the head of the intermediate pin in the LT230 casing is prone to wearing, and the pin elongates the hole so that it is out of round. This can lead to a transfer case whine, and an oil leak" There are a number of options... Do nothing and monitor oil level. Cheap and cheerful - lather the area in instant gasket. The pin does not rotate so this may work in the short term. The previous owner did this to mine and it held up for a little while. To properly resolve the issue is a transfer box off job unfortunately as the gearbox partially covers the intermediate shaft meaning you can't withdraw the intermediate shaft in situ to replace the seals. I have read about people fitting threaded bar in place of the gearbox fixing bolts to enable the transfer box to be slid back just enough to change the intermediate shaft seals but I've not tried this myself. Even once the transfer box is off you have a few options... Replace the intermediate shaft o-rings - could last you a long while if your casing isn't too worn. See youtube vid below. More expensive - replace with a rebuilt box but just be careful as the rebuilt casing could be just as bad as yours. Labour intensive - rebuild box into replacement ashcroft sleeved casing. I have similar issue, going to swap fluids first as mine has had some repair in the past for a leak on transfer case.
Then plan the attack Searching for my first Defender...and started just as Covid hit, so talk about timing. 5 months after starting the search I found it, and here is the details |

Indeed. You can see the one below has been sealed with instant gasket. Thing is the shaft/case where you want to access is largely covered by the gearbox output flange so you won't be able to seal it up fully in situ without disconnecting the transfer box from the gearbox. Right pain.

use a good degreaser spray (mind your eyes) carb cleaner etc first, gasket goo on your digit and work it in around the area and you may be lucky for a while - IIRC I did mine in situ with longer studs, pulled the shaft partway out, changed the seals, added the goo and put it all back in place, still good 5 years plus later.

One of mine leaks badly here. I am going long term fix and replacement t box from ashcrofts, with that bit sleeved and will also take opportunity to change ratios. 130 is heavy and tows a fair bit so will try out 1.3box. Cheers
