Transfer Housing Impacting Seat Box
Hi All,

When I purchased my 1987 2.5 Defender 90 the previous owner had just completed an upgrade to an R380 + 300TDI.

I've just pulled out and replaced the seat unit whilst changing the battery box and noticed the transfer housing is rubbing up against the seat box, pushing it out by about 15mm - see picture

Has anyone else encountered this issue?

Also unable to fit screws in to the the gearbox tunnel;

During the engine and gearbox upgrade did the PO replace the seat box, transmission tunnel and Bulkhead?

They are different between the LT77 era and R380 era vehicles, the latter is wider to accommodate the gearbox and bell housing. Best photos I can find, but you get the idea...

Geo - Thank you, mine has a 'modified' LT77 tunnel (with a hammer!).

I think I see the problem, the R380 tunnel has the wider part connecting the seat unit, and I guess the seat unit is cut out to allow for the transfer housing which is currently contacting my seat unit.

Anyone know who sells new gearbox tunnels?

I got one recently on EBAY, its just a fibreglass/plastic type affair on the td5.

The corresponding seatbox front panel is available for the various gearbox options on YRM, but prepare to wince at the price.

Thanks Huffle, do you know if the handbrake will require relocating? as you can see from my first picture in the OP the handbrake is located directly above the section of the transfer housing that is interfering with the seat box.

Yup, £69 for the seat box adapter plate, plus another £98 for the bulkhead panel is starting to make this an expensive bit of work, particularly when you look at around £150 for the replacement s/h tunnel

Sorry I don't know on the hand brake location. I actually wonder how 'defined' the position was on this, or did it happen to be where the worker of the day happened to wave his drill bit when making the hole for it?

I have built a complete new seat box from the YRM panels, and was planning to move the handbrake location to the top surface between the seat and cubby box with a Disco style lever. However they seem to be less generally available than I had hoped and have not managed to locate one yet (although in fairness I haven't looked very hard). 2005 Td5 90 XS

I received the parts and have started the conversion.... But does anyone know how far the tunnel should be from the edge of the seat unit as placing the adapter plate in the same location as the handbrake holes does mean it still fouls the transfer housing ??? - see last pic...

Could it be that the gearbox mounts are different and it shifted the whole gearbox/transfer case to one side?

I am actually breaking a 110 Td5 RHD and can take pictures of the brackets etc as I just removed the gearbox and engine. I am in France so shipping parts over could be a little expensive but sure if you need some..

When I measure the RH side if the tunnel at the seatbox to the outside edge of the floor (not the outer sill plate) i get 520mm.

Tomorrow with daylight I can give you more datum points from the RHD 110 standing outside. Possibly the handbrake mounting has been shifted for the Td5 setup

With your help I've managed to make some progress.....


First I fitted the new bulkhead template;

Then a quick mockup with the tunnel in place;

Having marked the edge of flange I cut back the seat box to full width;
