Help removing pop rivets from air con grille
What is the safest idiotproof method for removing the pop rivets that attach the aircon grille?

I'm worried I will damage the surround with my drill. Is there another way or technique?

Realistically, a drill is the only option. When I did mine recently, I found that the edges of the rivets did take some of the paint off, unfortunately. Darren

Support them properly, drift the broken setting stem out of the back of the rivet, then drill out the centre hole.

I cut the projecting stems off the rivets on the inside of the grille with a Dremel and cutting disc as close to the plastic as possible and then just pushed the remains of the rivet outwards. I did scratch the plastic in a couple of places but it’s on the inside and is invisible when the grille is in position. I was worried that i’d crack the plastic if I tried drilling them out and was really pleased with how well the Dremel worked.

Drill them out and replace with dome head stainless bolts. They'll cover over where the rivets were.

Thanks for the replies chaps. Pretty much as I thought. Guess it's just my lack of confidence but I'll just have to man up and get on with it.

drilled mine from the front,, no visible damage as the new screws cover the rivet area DEFENDER 90 TDCI XS,

Drilling them out is the easiest option and as said above, replace with machine screws and nuts.

Cheers Discomog. I bought the fixings you kindly recommended on another thread. (M5 x 16 Torx pan head setscrews) What size drill bit should I use?

I used black nylon nuts and pan head bolts on mine as it's a non-loadbearing fixing. Purely for cosmetic reasons.

Sorry Zed, forgot what size drill bit. I seem to recall that it was about 1mm less than the diameter of the pop rivet head. If you take it steady you'll find that the head will come loose or just start to spin. Stop at that point, lift off the head then push the rest of the rivet through. If you have a pop rivet gun then put a couple of pop rivets in a piece of scrap and practise if you're not sure. It's relatively easy, you'll just need to bite the bullet and man up Rolling with laughter Defender 90XS SW
