emulsified oil on filler cap
I serviced my partners early 2008 Tdci a few weeks ago; I noticed emulsified oil on the filler cap which I have not noticed before, although the rocker box was clean when inspected through the filler. I warmed the 90 up fully and gave it an oil and filter change and cleaned the filler cap. I checked it a day or two later and there were a couple of tiny water droplets present on the filler cap.

Checking again today a few weeks and 80 or so miles since and there is emulsified sludge on the filler cap again. There doesnt seem to be any coolant loss or contamination, oil is clean and it drives as it should and as far as I'm aware it has never been overheated. It has 120,000 miles on it, is standard apart from an ITG air filter and Genuine snorkel. The EGR had been jammed shut and was replaced when I did the service and engine light reset with nanocom.

I have wondered about damp / condensation causing it - It only ever does one mile trips to and from home to work, and the temp needle barely rises, and its rained pretty much every day since I noticed it!

I have checked my very low milage 2015 tdci which does the same short trips and there is nothing under the filler cap

I will take some photos tomorrow, however has anyone else had this - any ideas other than head gasket?

That's usually what does it.

Is the thermostat stuck open? That'll make the problem worse as it'll never heat up.

Clean it out again and take it for a few longer runs, ie. take the long way home a few times and see if the problem still manifests its self. It'll do the car the power of good anyway.

it needs a good run to start with its not getting chance to get warm if it continues a pressure test might be a good idea to check if head gasket is OK .but to be honest i think it needs using more Smile

Took a photo this morning -this is 90 miles and three weeks after oil change and cleaning the cap.

I did think it doesn’t get run enough, it actually does well under a mile a day under usual use, however my 2015 2.2 has the same low use short journeys yet has no mess under the oil cap?

As i said the thermostat could be stuck open and it's not heating up at all. The thermostat is probably working properly on your other one.

Under a mile a day is still not going to do either of them any good, clean the cap out and take it for a longer run so it gets up to temperature and see if it still filled up with mayonaise afterwards. 90 miles is irrelevant if it's had 90x 1 mile trips, it's far worse for it than a single 90 mile trip.

It'll also be coking up inside the engine, with the constant short runs.

That kind of emulsified liquid as shown in the picture cannot just be engine oil alone, can it? Looks very much like emulsified oil and water (coolant?) to me.
Edit - My truck is parked at home under car port like conditions and I often do not use it for a few weeks at length. So temps are getting quite cold in the winter. Just went checking inside of the oil cap, no sign of any condensation there, just a bit of clean oil. So seems you may have a bit of a concern there.

With recent weather it did he condensation but that looks like a large build up for that. When was the last time the truck got up to temp on a run, how many miles did that take? And whats it look like in there after a 50 mile single run? After same run any excess Pressure in coolant system? Cheers

there is quite a bit there i think a pressure test to check the head gasket are you having to top the coolant tank up ?

With so little use and not getting up too temperature, changing the oil won’t get rid of all the sludge. As said if the coolant is good I think a good run get it hot keeping close look how hot. They will do short journeys, no worries but in between they need too work! Other problems can arise with diesels that are lightly used. Thumbs Up still a good chance it isn’t the CHG. Thumbs Up

I am away for a few weeks now, I cleaned it up on Friday but it hasn’t been used since,

I will give it a few long runs but I do think it is a bit more than just condensation as my 2.2 does exactly the same short journeys only and is spotless Sad
