I wonder also if the problem is compounded by manufacturing tolerances in the gearbox extension and transfer box, and any play or backlash in the transfer box input gear bearings. anything which causes the extension shaft to oscillate will fret the splines.

In all seriousness the problem is not the basic design, it is the the lack of adequate initial lubrication. Even if you choose to drop the transfer box every 50k miles to lubricate the splines it really isn't a big burden, it doesn't take long to do.

It does require you to remove the transfer box, so although not difficult it isn't exactly trivial. I certainly wouldn't do it every 6 months.

I suggested 50k miles (which is about every 2 years in my case Shocked ).

With some practice you can do it in a couple of hours including putting the tools away afterwards.

If the splines are worn, the parts cost about £100 to replace.

Is this problem on the 2.2 models related to the English or Scottish manufactured gearboxes?

It is also not a "2.2 problem" but rather a Tdci problem since it is common on all Ford-engined Defenders.

You might like to consider that the current 'Scottish' transmissions for Defenders are being manufactured and assembled by workers who are very keen to maintain their employment - quality and tolerances are to the fore.

It is not a question of who is assembling them, if the design is flawed, the design is flawed (which it is)

The spline is dry, it frets and wears, just like the LT77 and the R380, they learnt from that mistake !!!

If the coupler is being lubricated correctly on assembly, that rate of failure may suggest a slight misalignment between the gear and transfer boxes causing accelerated wear. It would be difficult to check though.
A mis-machined adaptor case is possible or more likely, one or more of the locating dowels could be missing.

not really common nowdays to have a casing machined wrong as there are done by machine , I would say maybe dowl missing
