Thanks, guess the double vs single skin element is irrelevant if the fit isnt right!!

Getting the welder out and buying some repair panels seems more tempting again... Not least from a cost perspec ...

When you look at most people's actual habits, they tend to charge with 100 miles left in the tank or more, so waiting to charge till 3 or 4 am when grid demand is at it's lowest shouldn't be an issue ...

Yes but you're forced to use 4lo, which on tarmac means a load of tyre chirping and scrubbing when you're trying to reverse a trailer in tight spaces! If they had 2lo it would be spot on

If you prefer to solder a heat gun works well (two 120 watt soldering irons are not enough), use lead/tin solder. Tin only solder is a pain & has other issues.

In the USA they only need three wires to do the same. Go figure.

Because they have combined brake/indicator lights. Less lamps, less wires....
