Brendan,
IP ratings on the lamp are all well & good, but, if moisture creeps in around the spade connectors the resultant voltage fluctuations could be sufficient to take out the led driver resulting in lamp failure. This is the Achilles heel of led lamps I think.

Mpm, that may be the case with cheaper LED's manufacturers.

Nolden headlights are tested to

The test specifies a spray nozzle that is fed with 80 °C water at 8–10 MPa (80–100 bar) and a flow rate of 14–16 L/min. The nozzle is held 10–15 cm from the tested device at angles of 0°, 30°, 60° and 90° for 30 seconds each. The test device sits on a turntable that rotates once every 12 seconds (5 rpm).

Or 80 C water, minimum pressure of 1160 psi from a maximum distance of 6" is a pretty demanding test I would say

To date I have not heard of one failure of Nolden lights. We supply a lot of Nolden DRL's as well as 7" headlights and have not had to replace one unit yet for any reason!

They are also subjected to a 480 hour salt spray test. Working as a design engineer whos parts are used by many of the major car companies, I know this can be a tough test on any metal parts.

I'm not sure of the exact detail of their test, but typically the parts are sprayed with a salt spray for a number of minutes, baked for an hour and the cycle is repeated for 480 hours. http://defender90xs.blogspot.co.uk/

Looking at some customer specs, the Japanese OEMs consider 96 hours to be 2x life testing i.e. 20 years.
The harshest spec I've seen in 960 hours which is made up of 40 cycles of:
6 hours spraying 5% salt solution at 30 degrees
1 hour at 60 degrees to dry it
16 hours at 50 degrees and 95% relative humidity
Finally 1 hour ramping back down to 30 degrees to repeat. http://defender90xs.blogspot.co.uk/
